So, as I try to imagine this, there are three systems that it could be.
1. Clutch pedal & travel
questions: Is travel correct?
Is pedal properly shaped?
Is the travel arc smooth?
Is pedal binding in any way?
2. Hydraulic System
questions: Air in system?
Airtight system?
Equivalant sizes of cylinders?
Nothing binding?
Hose retains shape?
3. Clutch Mechanism
questions Springs work correctly?
Correct thicknesses?
Nothing binding?
Thrust bearing OK?
Thrust bearing fork OK? (shape motion etc)
I'm sure there are other questions - the big question is can we isolate the systems to troubleshoot?
Also, I've been musing your earlier comment that this happens in higher gears - is it possible that you aren't noticing because of the relative abruptness of that shift because of the 1st gear gear ratio. If the problem is not consistant across all gears, does that point to one of the systems? (I'm not sure)
Certainly we ought to be able to bring some order to troubleshooting this.
