In regard to measuring synchro clearances it states:" One should measure the distance between the cup and the associated gear and if greater than.030 inches,the cup need not be replaced." Shouldn't it read: if the distance is greater than .030 the cup should be replaced?
 
No, if the ID taper of the cup is worn or the OD taper of the gear is worn the distance will be less than .030 and the cup may not function as required. In this case more is better.
 
Thanks for the info. :-). The gearbox seems to be within spec in that department. I did notice one small tooth missing on 3rd gear. I realize I should change it out but then I may as well do a complete rebuild but was hoping to put this off. What are the risks of running it with this one tooth missing?
 
Is the tooth on the gear or is it the small teeth for the syncro hub to slide over that align with the cup teeth? If the small tooth I don't see a problem, but if a gear tooth it will be noisy and could lead to additional problems. I'd be looking for a better gear and looking for the reason the tooth broke regardless of which tooth we are discussing. Did you find the broken piece?
 
It's a small tooth for the synchro to slide over. I drained the box and ran a magnet thru the old gear oil. I didn't pick up a solid piece but there was evidence of small pieces of flattened metal in the swarf.
 
I think one missing dog tooth should be OK, at least for awhile. The dog teeth do carry the load, but all of them share it (unlike the larger teeth where only part of one or two teeth is in contact at any one time). And there is less torque on 3rd gear than on, say 1st, even though the dog teeth are the same.
