Alright everything i read says to never ever, never ever separate the caliper halves. Well I have crossed that threshold, they are impossible to restore without doing so. One is fine the other I have leakage, is there a certain torque when putting them back together,or have I created junk and need to buy a new caliper? I did replace the gasket between the halves, hate to give up this easily at this point but tired of messing with them and do not want to jeopardize safety.

Bah, they come apart easly and go back the same way. That is an old wives tale.

It is just that to change the pucks do not seperate them, get the right bolts.
 
Splitting is no problem - according to Classic Motorsports Brake rebuild on their Midget, 80lbs torque on the bolts when you reattach.
 
The reason for not to split the calipers was because of the special anti rattle bolts used to hold them together. If you look close you will see a nylon line running along the threads of the caliper bolts.
And you can reuse the bolts but once undone and re-tightened, the nylock thread looses it's strength.
But today we have locktite and I highly recommend using a drop on each bolt before you put them back together along with a new caliper half seal.
I have rebuilt dozens of calipers, I never had one loosen up.
 
Split mine and no problems. Split some Toyotas too.

Just remeber, in case of an emergency, the top can be used as a parachute if you need to eject.
